Water Outlet Housing Design
The water outlet, also called the thermostat housing or coolant outlet, sits atop the engine where hot coolant exits toward the radiator. On the Pentastar engine, this housing is typically made of glass-filled nylon plastic to reduce weight and cost. The housing contains a gasket or O-ring seal where it meets the engine block or cylinder head.
Why Leaks Develop
Plastic housings are susceptible to stress cracking from constant heating and cooling cycles. The gasket can deteriorate from age, coolant degradation, or improper previous installation. Over-tightening mounting bolts can crack the plastic housing. Coolant system pressure, typically 15-20 psi, pushes against weakened seals and cracks, forcing coolant out.
Identifying the Leak
Symptoms include visible coolant around the water outlet housing, coolant dripping from the front of the engine, low coolant level with no other apparent leak source, white crystallized coolant residue on the housing, and possible overheating if coolant loss is significant. The upper radiator hose connection point is a common leak area.
Diagnostic Steps
Allow the engine to cool before inspection. Look for wetness or residue around the water outlet housing and where it meets the engine. Apply cooling system pressure and watch for coolant emerging from the housing gasket area or through cracks in the plastic. Inspect the housing carefully for hairline cracks that may only leak under pressure.

Repair involves draining sufficient coolant, removing the upper radiator hose, unbolting the water outlet housing, replacing the gasket or O-ring seal, and reinstalling with proper torque. If the housing is cracked, complete replacement is necessary. Use OEM gaskets and avoid over-tightening plastic components. Refill with Mopar OAT coolant, bleed air from the system, and verify proper operation.
